Never use
- Newspaper. It compresses to nothing within hours of vibration, and the ink transfers onto painted faces.
- Hay, straw, rice husk, dried leaves or any organic filler. This is the mistake that costs whole shipments. Organic packing material is a biosecurity risk, and an international courier consignment can be held, fumigated or destroyed over it — dolls included.
- Loose cloth or old saris. They look protective but offer no impact resistance and shift constantly in transit.

The procedure
Step-by-Step: How We Pack a Golu Doll
Six steps, about forty-five minutes a carton, in the order our Chennai bench works.

Step 1
Inspect and photograph
Every doll is unwrapped and checked for chips, hairline cracks and tacky paint before anything else happens. Each piece is photographed.
If a claim is ever filed, those photographs are the evidence that the damage happened in transit and not in the shop.

Step 2
Wrap the doll itself
Acid-free tissue or glassine goes directly against painted surfaces — never bubble wrap, which imprints on paint in a warm hold. Then a layer of foam sheet, then bubble wrap with the bubbles facing outward. Thin projections get an extra foam collar of their own.

Step 3
Immobilise moving parts and detachables
Anything that can articulate must be stopped from articulating. A Thanjavur nodding-head doll will knock against its own neck seating for the whole journey if the head is left free — wedge it with foam so the joint cannot move.
Chettiar bommai accessories, rice sacks, weighing scales, removable limbs and jewellery all go into individually labelled bags.

Build the inner carton
Wrapped dolls go into a 5-ply inner carton with rigid dividers between them, heaviest pieces at the base, nothing touching another doll directly. Every void is filled.
The shake test: shake the closed carton gently. If you hear or feel anything move, it is not finished.

Double-box
The inner carton is suspended inside a 10-ply outer carton with at least 5 cm of cushioning on all six sides — including underneath, which is the side people forget.
The outer box absorbs the impact so the inner box never receives it directly. For unfired clay, this is not optional.

Seal, label and document
H-pattern taping across every seam, top and bottom. Fragile and this-way-up labels on multiple faces. The commercial invoice goes on the outside with an honest declared value — because that figure is what any insurance claim is settled against.

The four cushioning layers again, in the order they go on before the carton is closed.
Step 1
Bubble Wrapping
The first cushioning layer goes on over the acid-free tissue, pressed in around the crown, the arms and the jewellery so nothing can shift underneath it.
Step 2
Air Bag Support
Air bags go in next, taking up the space around the doll's widest points. They carry the stacking load instead of letting the thin projections take it.
Step 3
Foam Sheet Wrapping
A 2–3 mm foam sheet wraps the whole bundle and is taped closed. This is the layer that absorbs the small, constant knocks of a long haul — the ones that loosen joints rather than break them outright.
Step 4
Extra Protection Bubble Wrapping
A second pass of bubble wrap goes over everything, taped in a cross both ways so the cocoon cannot unwind. Only then does it go into the 5-ply inner carton.
These four layers go on in this order on every Golu consignment we pack for international courier, whether it is a single doll or a full padi set. The carton is only closed once the bundle passes the shake test.
Cost
The Cost Tension Nobody Mentions
More protection means a bigger box, and a bigger box costs more to send.
The answer is not less packing. It is right-sized cartons, dense void fill instead of air, and nesting smaller dolls inside the protected gaps between larger ones.
Charges follow volumetric weight, not the scale
L × W × H ÷ 5000 = billable weight
Every extra centimetre of protection costs money, and an over-padded carton can bill at three times the weight of its contents.

Avoid these
Seven Mistakes That Break Golu Dolls
Every one of these we have seen arrive at the counter, and every one is avoidable.
